Six exciting years of engineering services to the aluminium rolling industry

As 2026 kicks off, we thought we would reflect on what we have achieved as ARC in the last 6+ years since we formed as a small engineering consulting group in September 2019.

From a small machine conversion started at the end of 2019 for Bridgnorth Aluminium UK, which saw ARC successfully provide the design and a complete set of manufacturing drawings for Bridgnorth, plus supervision of installation & commissioning, to various consulting projects, including due diligence, asset integrity and general plant assessments in conjunction with our then partners Metaquila, to full blown design & supply projects, it’s been an exciting 6 years!

Our most recent consulting projects have seen us take on the role of engineer to the client, acting almost as an extension to their in house engineering teams, complementing their expertise. A good example of this was the engineering support provided to ARCONIC on various projects from Russia to Hungary and Kitts Green in the UK, where ARC played a key role in developing projects, CAPEX budgets and assessing potential OEM equipment suppliers in conjunction with the client’s own internal engineering and management teams.

More recently, and an achievement we are very proud of, ARC have worked closely with HULAMIN in South Africa to upgrade both the S5 & S4 aluminium cold rolling mills, where we have been responsible for design, co-supply and supervision of installation & commissioning, successfully implementing both projects within the client’s project timelines.

ARC project round up

As mentioned above, since our inception in 2019, shortly before COVID, our projects have been varied, from general consulting, covering due diligence work, overall plant assessments and problem solving, through to very complex upgrades and modernisations of existing plant, where ARC is particularly experienced in this niche market requiring a certain engineering & process expertise together with an understanding of the risks involved in such projects.

Upgrade and modernisation projects are very complex and usually engineering heavy, which means an effective, cost efficient and competitive solution is required to ensure the project makes both commercial and technical sense to our client.

Over the past 6 years or so, ARC has been involved in many projects with worldwide clients, often integrating into the client’s own in-house engineering team to ensure a seamless project execution.

A recent example of this method of working is with HULAMIN in South Africa, where ARC has received extremely positive client feedback and continues to work on other projects.

We are also proud to have worked with our engineering partner; Tehnični biro Jesenice, d.d. (TBJ) in Slovenia, as well as manufacturing with various suppliers, but notably STOMA Group of Italy. Additionally we have worked closely with, and purchased from sub-suppliers such as ABB, Timken and Hunger Hydraulics to name a few.

Ongoing collaboration results in successful, on-time start-up of S5 mill

Increased maximum strip width capability of the mill to 1875 mm
Higher material temperature capability enabling faster and back-to-back rolling
Improved strip quality including:

o New flatness sensor incorporating load cells

o New enhanced ARC strip dryness system

o An upgraded optical centre guide system

A new, ARC designed compact 3-roll entry bridle with colouring roll

Manufactured, installed & commissioned on schedule

In September 2023, HULAMIN awarded the contract for the widening of their S5 aluminium cold rolling mill to A Richards Consulting Ltd (ARC). This was followed by Phase 2 which was successfully designed, manufactured, installed and commissioned by mid 2025, as per the original deadline.

Wider Strip Processing

Increasing the maximum strip width opens new markets to HULAMIN and allows the S5 mill to focus on processing wider, 14-out high quality can stock material. In addition, this will enable better distribution of product across all areas of the plant thereby increasing the overall plant utilisation. The main component of this upgrade being a new entry bridle with colouring roll designed and supplied by ARC, which not only allows the wider material to be processed but also includes features to ensure accurate roll positioning, stable tension control and ease of maintenance. The bridle facilitates the mounting of new wider coolant spray bars and the existing coil feed unit.

Also included are new, longer work rolls and back up rolls with new bearing arrangements and the associated chock modifications to accommodate the increased width and higher operating temperatures.

The ARC design caters for increased strip temperatures and speeds but also meets the challenges of accommodating the new surface inspection cameras, strip scanners, strip dryness equipment, load cells and flatness measurement system in an already congested area of the mill.

Mill Upgrades

Upgrading a rolling mill is often necessary when introducing a new product and provides an alternative to investing in completely new equipment. Upgrading is also a cost effective solution to updating old or obsolete technology and can also minimize the loss of production associated with replacing equipment with new. However, this is a very specific area of expertise and one which requires the highest level of know-how.

Working closely with HULAMIN over the past 2 years or so, ARC has been able to provide insight into the process aspects of this upgrade, analysis and evaluation of different solutions. ARC also provided CAPEX estimates for the design, supply and implementation and the full design, supply and supervision of installation & commissioning of the new upgraded S5 cold mill.

Continued cooperation between ARC and HULAMIN

Following the successful completion of engineering in 2024 to widen the S5 cold rolling mill at Hulamin, ARC was awarded the contract to upgrade the S4 cold mill at the same site.

With the widening of the S5 mill successfully implemented at the end of 2 ^nd quarter 2025, through close cooperation between ARC & HULAMIN, the focus will shift to achieving similar success on the S4 mill upgrade, which is expected to start up around the end of 2 ^nd quarter 2026.

· Improved strip quality including:

o New spray system

o New entry and exit thickness gauges

o New entry and exit laser speed measurement units

o Upgraded process control system

· Improved mill performance including:

o New enhanced ARC strip dryness system

We are thrilled and very proud to be continuing and strengthening our relationship as a supplier of engineering services, equipment and project management to Hulamin.

The engineering was completed and a full set of manufacturing drawings ready by the end of April 2025, all set for the next phase of manufacturing and installation to suit Hulamin’s busy project schedule over the coming months.

As the S4 mill is now required to share the processing of some of the product currently being handled by S5 and S6 mills, it was necessary to improve the product quality in terms of flatness and thickness as well as targeting a performance improvement which is currently limited by the degree of coolant carryover.

Mill Upgrades

Upgrading is also a cost-effective solution to updating old or obsolete technology and can also minimize the loss of production associated with replacing equipment with new. However, this is a very specific area of expertise and one which requires the highest level of know-how to be successful.

Such is the case with the HULAMIN upgrade, where ARC has designed the new and upgraded equipment and planned, in conjunction with Hulamin, the implementation to minimize the loss of production and disruption to the plant. The ARC team has many years of experience in modernisations and upgrades of rolling mills and processing equipment for the steel, aluminium and other non-ferrous industries.

Working closely with HULAMIN over the past 2 years or so, ARC has been able to provide insight into the process aspects of the S5 and S4 upgrades, as well as analysis and evaluation of different solutions. ARC also provided CAPEX estimates for the design, supply and implementation and has since produced a full set of manufacturing drawings. ARC will also provide oversight of the manufacturing process and the site installation.

We will continue to work closely with Hulamin to repeat the success of the S5 project through the supply and supervision of installation & commissioning of the new upgraded S4 cold mill.

ARC opens new office

We are thrilled to have moved into our new office in Wimborne, Dorset.

We have recently moved into a new office located in the centre of Wimborne, Dorset.

The new ARC office, located in the bustling Square in the middle of town, provides us with a base for meetings, conference calls and clients, whilst we continue to work flexibly on our various projects which include engineering consultancy, design, procurement support and Project Management.

The picturesque market town dates back to the beginning of the 8th century, when the sisters of the King of the West Saxons endowed a monastery here. The present Minster, with its twin mottled brown towers dominating the town, dates back to the 12th century and contains an interesting chained library of theological books as well as the famous Quarterjack clock, a 14th century astronomical clock.

ARC awarded contract to widen the S5 aluminium cold rolling mill at HULAMIN in South Africa

In September 2023, HULAMIN awarded the contract for the widening of their S5 aluminium cold rolling mill to A Richards Consulting Ltd (ARC). This followed one of several engineering studies carried out by ARC and resulted in the S5 widening project being awarded against a tight deadline to complete Phase 1 by December 2023 ready for board approval. This was immediately followed by Phase 2 which will see the widening project designed, manufactured and implemented by the second quarter of 2025.

Launching into the world of Business Consulting

Having spent 30 or so years (yes, hard to believe I know), working mainly in the corporate world for large capital equipment and plant builders in the metals and mining industry, and also having been made redundant 3 times in the last 4 years, twice just 12 months apart and once threatened with legal action just for trying to find a job for myself and a dozen colleagues, I decided enough was enough.

Yes, I've enjoyed my time in the corporate world I suppose, especially during the periods where I've been lucky enough to live and work overseas and meet the most wonderful people along the way, but in my 'late fifties' it's time to rethink my objectives and redirect my energy into something slightly more varied and rewarding!

Maybe it's just a symptom of growing older, maybe it's just me, but it doesn't get any easier does it?

Having said that, I always need a challenge or a project and I'm certainly not one to shy away from hard work and putting in the hours, but it is really important for me to love what I do and get that sense of satisfaction whilst achieving tangible results, which is what I've been lacking in recent years. I understand there's not the job security there was in decades past, and also the competition has increased, but 'taking back control' is the way to go apparently!

Anyway, spurred on by the annual redundancy and the dread of having to rely on the unpredictable world of metals engineering, I decided to join ibd Business Advice Group as a self employed but accredited business consultant, pick up some new skills through their extensive training courses, and put my energy into helping others starting out on their long road to retirement.

Hopefully I can use the diverse and extensive knowledge and leadership, sales, management, manufacturing and project development experience I've gained living and working in countries such as India, South Africa, France, Italy, Russia, Korea and China and of course the UK.

I will keep you updated on my progress through what I expect (and hope) to be a challenging but rewarding existence, at least in job satisfaction and work-life balance!
